Now that i have complete the door pillars I'm not happy with the outer R/H sill . I removed a section, didn't like what i saw so i cut out the section from the A to the B pillar. I would really like to place it right through to the rear wheel arch in one piece. has any one done this before?? does the panel behind the B panel warp when welded??

ill have to put my hand up here, couple of others have done the same and replaced the whole panel.
You have spot welds along the bottom as you can see and on the bottom flatsection near the back wheel.

Bart I cut the section behind the B pillar just as u did. I
purchased a stepping and punch tool that leaves a step
in the panel for over lapping, I will punch the new sill so
I can spot weld though the punch holes. Have u tried this
before. can send u a pic of the tool if u are not sure.

This is the tool I use to join panels with an overlap for welding, it's called an air flange punch

nice tool but it may flatten out the curve in the sill

I found it's great for welding two panels together, when you turn the tool over it has a punch that leaves a hole like a paper punch. Just use the hole to spot weld through to the other panel. It also gives strength to the panel.

I just googled Air Flange punch and it was on Ebay and other suppliers. It cost me $179,Ebay was $40 plus, check it out.
It was a panel beater that showed me this tool.

I wasn't happy with the R/H inner sill so I removed this from my doner vehicle, I will have this fitted this week as well as outer sill. :D

2rana, doing an excellent job gives me the encouragement i need to strip mine
and get stuck into it, it helps to see others and the tools etc used.
We all hear the stories about someones project sitting in the back of the
panel beaters workshop not being worked on and this worries us all,great
to see you doing it yourself.

I've just completed the inner sill, I fitted the door a number of times just to make sure nothing shifted.
Then I used the air flange tool to create a step in the outer sill for the over lap of the new sill, it worked well around the radius of the sill.

Yer your right :ZZZ: , today is my first day back. plan to compete the r/h sill and fix the door in place. I would love to have it on the road now but i need to do it right the first time so i dont have to come back to it in 5yrs time. I will post more pics as i progress
