its not the size of the pulley, but the diameter of the belt seat itself, that needs to be the same size.measure the diameter of the deepest part of a standard pulley where the inside of the belt sits, and measure the diameter of the gilmer where the belt sits.if the standard one is smaller than the gilmer, the alternator shaft will not spin fast enough to charge.

Does the warning light on the dash work? Doesn't some charging systems rely on the warning light to go out for the excitation to happen?

Regardless of the pulley size, it should charge when you rev it.

I think you need the second wire as in the diagram for the reg to sence that the battery needs charging.

On the side of the plug one wire goes to the + of the battery the other to the Lamp via the original loom. If the lamp does not come on when you turn the ignition on you have either wired it wrong or the globe is stuffed either ones of these will stop it from charging as it's needed to complete the circuit for charging. if the lamp does come on when you turn the ignition on and then goes out after you have started the engine then it would be safe to say your wirring is correct. Also if those 2 wires are around the wrong way it won't charge and could have done damage to the Reg.
