So should I cut the whole lot out and put a blanking plate over it all to blck it off? Or should I cut the rust out and weld in new steel? I'm putting in an electric heater and a hotrod style under dash A/C unit. (all the one unit, heater and A/C) Thanks :)

Can anyone tell me what the black plastic disk thing is in the last pic? I've pulled it out because I'm making cardboard templates for my rust repair sections. Can I plate up the hole ? Or does it have a specific purpose? I have no idea what it's for......

I don't know, it's a fairly factory looking thing. It was glued in with that black goo that never seems to set hard and it had 3 screws holding it into the plenum (from underneath). I should have taken a photo today. It looks like a hat. It was pushed up from inside the car and the " brim" of the hat was what was glued and screwed. (haha! Sounds like a porn title) :)

I thought it was the air intake for the fan, someone has blocked it off, post factory, so the fan only recirculates from the cabin?

I'll take some photos of the hole and of the plastic plug thing tomorrow to give you a better idea. :) I really don't know much about anything but welding and beer. I can't believe something like this is doing my head in.

So TerraLX, is there supposed to be a tube that runs from the fan up to that hole where the plug was?

Ok then, I'll leave the hole there and just plate up the rust holes then. I'll have to have a look in my "box 'o' crap" and see if I can find some suitable ducting for it. :)

You might want a bit taller edge around the hole so that any water goes around it and into the drain rather than into the heater

good point, thanks. I'll make a ring to weld in. I'll try to make it as high as I can without it hitting the plenum cover panel. :)

Just cut the top out of the bung you pulled off and stick it back on

it must of had non factory air fitted and the genuine heater set up removed.

I haven't finished yet, I've still got to weld up one more rust repair section and make a drain hole. The passenger side air vent hole will need to be filled in too because I don't need it.

You can see how high it's been raised so I've got quite a bit of room under the dash now (I'm not sure what for though)

Can anyone see any potential problems? Any comments or criticisms are welcome. :)

Oh, the streaks in the paint are because I used a paint brush. :)

Before you go pulling everything apart, plug up your cowl drains and aim a garden hose into the scuttle panel........ If the inside of your car floods, you'll need to do some rust repairs! :)
